The footprint passed DRC. It passed your review. It’s in your design right now — and it’s wrong. Not because you made a mistake. DRC validates your layout against itself. Your geometry versus your rules. What it cannot do is verify your geometry against the physical object. If your footprint says the pads are 3.4 mm apart and the component measures 2.6 mm, DRC passes. The layout is internally consistent. It just doesn’t match reality.

That gap exists because of how datasheets are made. Manufacturers draw parts to verify what they’ve built. It’s a checking exercise, not a creating one. They record what they can measure on a finished part. What’s often missing is the information a downstream engineer needs to generate a footprint from scratch: clear nominal dimensions, explicit tolerance ranges, the measurements that feed directly into a deterministic land pattern calculation.

So the engineer fills the gap. Two values stacked in a dimension field, no explanation. We pick the midpoint if the measurement is missing entirely, or estimate from a comparable package. A reasonable call, usually. But a judgment call, every time. And judgment calls compound. Across fifty components on an NPI program, each one is a small bet that the datasheet meant what you think it meant.

When those bets go wrong, they don’t surface at DRC. They surface at assembly, where “we need to fix this footprint” has already become “we need to respin the board.” Sierra Circuits documented exactly this in a 2023 case study: a board submission where a standard SMD tactile switch had a 30 percent pad mismatch that passed every check and was only caught during DFA review at the fab house.

Tighter DRC rules don’t fix this. DRC checks geometry against geometry. It has no reference point for the physical world, so it cannot see a data error that arrived before any geometry existed.
